Monografia ta przedstawia podsumowanie prowadzonych przez autora prac w zakresie diagnostyki drgań samowzbudnych w systemie obrabiarka - proces skrawania. Zainteresowanie tym obszarem badań wynika z jednej strony z potrzeby doskonalenia analitycznych i doświadczalnych metod dynamicznych badań obrabiarek, jakie od wielu lat są prowadzone w Instytucie Technologii Mechanicznej Politechniki Szczecińskiej, z drugiej zaś, stanowią odpowiedź na obserwowany szybki wzrost zainteresowania konstruktorów oraz użytkowników obrabiarek metodami postępowania pozwalającymi ograniczać w praktyce negatywne skutki drgań samowzbudnych. Drgania te, pojawiające się w pewnych warunkach obróbki, są częstą przyczyną uszkodzeń narzędzi skrawających, istotnego pogorszenia jakości powierzchni obrobionych przedmiotów, zmniejszenia trwałości elementów obrabiarki i narzędzi, pogorszenia bezpieczeństwa obsługi. Drgania samowzbudne mechanicznej struktury obrabiarki wywoływane są zmiennymi siłami skrawania, które w procesie skrawania uzależnione są z kolei od zmiennych przemieszczeń między narzędziem i przedmiotem obrabianym. Do tego zamkniętego złożonego układu: obrabiarka - uchwyt - przedmiot obrabiany - narzędzie - proces skrawania (OUPN-PS) lub krótko systemu obrabiarka -proces skrawania (O-PS), dostarczana jest ciągle energia poprzez napędy obrabiarki umożliwiająca podtrzymywanie lub rozwój drgań (niestabilność) Zapobieganie rozwojowi drgań samowzbudnych wymaga więc dobrego poznania członów składowych analizowanego systemu Osiąga się to poprzez badania analityczne ich modeli matematycznych i komputerowe symulacje zachowań dynamicznych tych modeli, jak również poprzez badania doświadczalne rzeczywistych obrabiarek. Przeprowadzony w tej pracy przegląd licznych opracowań naukowych wiążących się w jakiś sposób z zagadnieniami diagnostyki samowzbudnych drgań obrabiarek wykazał, że obecny stan wiedzy w tym zakresie pozwala na wykorzystanie jej do wykrywania w obrabiarce węzłów (tzw. słabych ogniw) "odpowiedzialnych" za niedostateczną "odporność" na powstawanie drgań samowzbudnych, planowania przebiegu obróbki zapewniającego stabilność pracy obrabiarki, wykrywania i nadzorowania tych drgań. Analizując różnorodne, będące wynikiem wnioskowania diagnostycznego, sposoby oddziaływania na obrabiarkę na różnych etapach jej tworzenia i eksploatacji, a więc w fazie projektowania i badań prototypów oraz w fazie projektowania procesu technologicznego obróbki i jej realizacji, podjęto próbę usystematyzowania możliwych oddziaływań wskazując przykładowe zastosowania zrealizowane w różnych ośrodkach badawczych. Niestety większość rozwiązań, szczególnie dotyczących wykrywania drgań samowzbudnych, to rozwiązania laboratoryjne, ograniczające się do konkretnego zastosowania technicznego, nie zmierzające do uogólnień. Praca zawiera zwięzłe omówienie sposobów modelowania struktury układu masowo - dyssypacyjno - sprężystego obrabiarki oraz procesu skrawania. Przeanalizowano bliżej zagadnienie kolizji drgań między falą naciętą i nacinaną. Zjawisko to, znane też jako obróbka po śladzie, jest jedną z najczęstszych przyczyn utraty stabilności w procesie skrawania. Przedstawiono algorytmy postępowania badawczego oraz przykładowe wyniki uzyskane przy poszukiwaniu słabych ogniw w obrabiarkach na etapie ich projektowania i badania prototypów - są to metody analityczna i doświadczalna. Ich przydatność praktyczna została potwierdzona przy doskonaleniu konstrukcji kilku frezarek i tokarek. Zagadnienie wczesnego wykrywania drgań samowzbudnych w czasie pracy obrabiarki wymaga znalezienia odpowiednich sygnałów diagnostycznych, dobrania miejsc i kierunków pomiaru oraz wskaźników i symptomów drgań a także ich wartości granicznych rozdzielających stany obróbki stabilnej od stanów niedopuszczalnych, o podwyższonym poziomie drgań W pracy zaproponowano sposób oceny wyboru miejsca i kierunku pomiaru wykorzystujący wskaźniki jakości uwzględniające poziom mierzonego sygnału przy poszczególnych postaciach drgań, jakie mogą być pobudzone w różnych warunkach obróbki. Autor proponuje, aby wartości graniczne określać na podstawie wyników analizy parametrów rozkładu wartości maksymalnych (rozkład Gumbela) wybranego symptomu w warunkach obróbki stabilnej dla założonego prawdopodobieństwa fałszywych alarmów. W pracy przedstawiono kilkanaście wskaźników zmiany stanu dynamicznego, jakie można stosować do wykrywania drgań samowzbudnych. Skuteczność dziesięciu wybranych metod wyznaczania dyskryminanty stanu została zweryfikowana doświadczalnie przy frezowaniu walcowo-czołowym Jako wskaźniki efektywności zastosowano czas opóźnienia i średnie spóźnienie reakcji procedury wykrywania drgań samowzbudnych, liczbę przypadków niepowodzenia procedury oraz zaproponowany przez autora wskaźnik dynamicznego zapasu poziomu ostrzegania charakteryzujący czułość metody. W czasie badań zrealizowano około dwudziestu kilku różnych wariantów skrawania niestabilnego używając przy tym 32 czujników (siły i przyspieszeń) celem weryfikacji przydatności określonych miejsc pomiaru. Do metod mało przydatnych zaliczono te, które wykorzystywały do wyznaczania symptomu drgań samowzbudnych wartość skuteczną mierzonego sygnału, jego wariancję lub wartości szczególne. Dyskretna diadyczna transformata falkowa oraz rozwinięcia na pakiety falek okazały się skuteczne, ale mniej przydatne niż selektywna ocena poziomu poszczególnych składowych rozwinięcia STFT sygnałów diagnostycznych. W podsumowaniu zaznaczono, że wnioski szczegółowe z wyników badań doświadczalnych nie mają charakteru ogólnego, wskazują jednak drogi postępowania przy doborze procedur wykrywania drgań samowzbudnych. Są one coraz częściej nieodzownym składnikiem układów sterowania przy obróbce z wysokimi prędkościami skrawania oraz przy mikroobróbce. Zaproponowano drogi dalszych badań, a w szczególności wykorzystania metod budzących nadzieję na dalsze podwyższanie skuteczności diagnozowania.
This monograph presents a summary of the results of works carried out by the author on diagnosing self-excited vibrations in the machine tool - cutting process system. The author's attention was directed towards this field of research due to the needs for the improvement of analytical and experimental methods of machine tool dynamics that have been developed at the Institute of Manufacturing Engineering of Szczecin Technical University. It was also a response to the increasing interest of machine tool designers and users on methods that can limit the various negative effects of the machine tool self-excited vibration. This type of vibration, which develops in particular cutting conditions, could be the cause of the cutting tool damage, considerable deterioration of the surface of workpieces, the reduction of the life-span of machine tool elements and the life of the tool. It can also influence the machine operation safety. The self-excited vibration (chatter) of the mechanical structure of a machine tool is produced by the variable cutting force, which depends in turn on the variability of displacements between the tool and the workpiece This closed loop system (machine - tool holder - tool - cutting process -workpiece or shortly: MT-CP - machine tool - cutting process system) is continuously supplied with the energy transmitted by the machine tool drives. This enables the self-excited vibration to develop (the state of instability). Prevention of the self-excited vibration development should be based on a profound knowledge of the dynamic behavior of components of the analyzed system. It is accomplished by analytical examinations of mathematical models of the system components and computer simulations of their motion, as well as the experimental investigations of real machines. The review of a great number of scientific publications concerning the self-excited vibration diagnostics shows that the current knowledge on this subject enables effective detection of the so-called weak points in the machine tool construction that are "responsible" for the insufficient resistance of the machine to the self-excited vibration increase. It is also possible to plan a cutting process, which is stable, and to detect and monitor cutting instability. A systematic analysis of the methods of influencing the machine tool at different stages of its life is presented in the work and the examples of trial applications of these methods are given. They could be applied at the machine tool design stage to the models or prototypes and at the stage of the machine operation to the cutting process planning procedures or to the chatter detection and monitoring systems Most of the methods applied for the chatter detection can be used only in laboratory conditions for a particular machine or cutting case The work presents a brief description of the mass - spring - damping system of the machine structure as well as the cutting process modeling methods The problem of inner and outer modulation "waves collision" is analyzed. This phenomenon, known also as the "wave regeneration effect", frequently contributes to chatter in machining. The algorithms for searching for weak points in the machine tool are presented and illustrated with some calculation results. The analytical or the experimental method can be employed. Their effectiveness has been certified in practical applications leading to the improvement of dynamic properties of several milling machines and two lathes. The solution of the problem of the early detection of cutting instability, needs at first, the determination of proper diagnostic signals, then finding the location of places on the machine tool for the fastening of sensors and choosing their spatial orientation The symptoms of excessive vibration should be defined and the methods necessary for their limit values determination developed. In this work, the criteria for the evaluation of the quality of the choice of sensor placements are proposed. They are based on the compromise assessment of the level of signals measured by a particular sensor at different vibration modes that are "activated" at different cutting conditions. The author suggests determining the limit values using the analysis of the distribution of the chosen symptom maximum values (the Gumbel distribution) measured at stable cutting conditions. The limit value is determined then from the estimated distribution for the accepted value of the probability of false alarms. Several different chatter indexes are discussed in the work and the effectiveness of ten chosen chatter detection methods is verified based on face milling experiments. The author applied the following measures of effectiveness: a time delay of the chatter detection moment, average delay of the reaction of the detection procedure, the number of undetected chatter cases and a special index of a dynamic range of the alarm level exceedence, which characterizes the sensitivity of the method. During investigations more than twenty different unstable cutting conditions were realized and 32 positions of force and acceleration sensors were chosen for the verification of quality of the different measuring points. It was found that the effective value of the diagnostic signal, its variance and singular values belong to the group of less effective discriminants of chatter The discrete dyadic wavelet transform and wavelet packets appeared to be effective but not as much as the selective assessment of the level of individual components of the diagnostic signal short time Fourier transform (STFT). In the summary it was stressed out that the conclusions concerning the details of the results of the conducted investigations should not be extended to other cutting cases. Being not of a general character, they show however, the way for the development and the choice of the direction in which effective chatter detection procedures can be developed. They have become recently a necessary component of CNC systems of machine tools - especially those enabling high speed machining and the micro and mini machine tools. The perspectives for further research into finding even more effective chatter detection methods are presented.
