Equal channel angular pressing (ECAP) is the most popular method of severe plastic deformation (SPD) used to refine grain structure of metals. ECAP is mainly used for laboratory trials, which means that its technological suitability for industrial applications remains unconfirmed. This is caused by the lack of studies on practical issues of ECAP. This paper addresses one of those practical issues related to the fact that ECAP is performed on multiple billets consecutively forced through a changing output channel, which results from using a prestressed die. This, together with the inherent deformation of both leading and rear ends of the billet in contact, may lead to the front billet becoming stacked in the output channel and blocking the passage for the following billets. This, in turn, leads to an excessive force, which can cause punch or die failure. All these effects are documented using FEM simulation and experimental evidence for the case of warm ECAP of IF steel. Remedies are proposed, based on a force monitoring system implemented on a hydraulic press.
